Choose mosaic panel size from the finished viewing distance, not from how sharp the file looks at 200% zoom. Build the full image at final dimensions, divide it only after the composition is locked, and engrave one difficult crop at actual size. That proof tells you whether faces, shadows, and panel seams will read on the wall.

Convert viewing distance into a proof

A mosaic seen from two metres does not need every pore or hair preserved. It needs recognizable features and coherent tone at two metres. Start with the final width and height, then print or display a scale outline in the installation space. Select a crop containing an eye, a dark-to-light transition, and a seam. Resize that crop exactly as it will appear in the finished mosaic.

Do not add pixels after splitting the panels. Upscaling may make a larger file, but it cannot restore missing facial information. If the proof is muddy, first simplify the tonal range or choose a better source image. If it is harsh, reduce over-sharpening and compare a second controlled version.

Worked example: a six-panel portrait

Suppose a 1200 × 800 mm portrait will use six 400 × 400 mm tiles and be viewed mainly from 1.8 metres. Place seam guides over the unsplit master image. Shift the grid so no seam crosses both eyes or the mouth. Export a 100 × 100 mm crop containing one eye, hair, skin, and background at final physical scale. Engrave two tonal treatments on offcuts from the same material lot, label them A and B, and inspect them at 0.5 and 1.8 metres. Only after selecting the readable treatment should you export the six numbered panels.

Assembly checklist

  1. Lock final dimensions and orientation.
  2. Mark panel numbers and a common top edge outside the visible art.
  3. Preserve one master file; derive every panel from it.
  4. Add registration or spacing references that survive handling.
  5. Proof the hardest crop on the real stock.
  6. Inspect the dry-laid mosaic before permanent mounting.
  7. Keep the laser attended and follow current ventilation, fire, and material guidance.

How many pixels does a large laser mosaic need?

There is no universal number. Set final physical dimensions, choose a line interval and image method appropriate to the tested material, then judge an actual-size crop from the intended viewing distance.

Should I engrave first and cut the panels afterward?

That depends on support, registration, and edge-risk. Compare both sequences on scrap. Whichever sequence you choose, preserve panel IDs and orientation marks so assembly cannot rotate or swap tiles.

Can different panels use different photo settings?

Avoid it unless a documented material difference requires correction. Changing treatment panel by panel can create visible tonal jumps. Use one accepted proof and one identified stock lot whenever possible.
